Roll Cage Fab for a Track Build

A local track day regular brought his car in wanting a proper 6-point roll cage -- his current setup was a bolt-in kit he wasn't confident in anymore after a scarier-than-usual off-track moment. He wanted something welded in, done right, and built to actually do its job if it was ever needed.

Designing the tube layout

Before any tube got cut, we sat down with him and talked through how the car was actually going to be used: HPDE track days, no wheel-to-wheel racing, no specific sanctioning body rulebook to build to. That matters, because cage design isn't one-size-fits-all -- a car built to a specific racing class's rulebook has mandatory tube placement and minimum wall thickness that a track-day-only car doesn't strictly need, though we still build to a real safety standard either way.

We landed on a 6-point design: main hoop, front hoop, three-point roof structure, and door bars on both sides, tied into the chassis with mounting plates that spread load into the floor pan and rocker structure instead of just the sheet metal, which won't hold up in a real impact.

Notching and fitting -- the part that actually matters

This is where a lot of cages fall apart in quality, even when the welding itself looks fine. Every tube joint was notched on our tubing notcher to match the exact profile of the tube it was meeting, so the joint gap before welding was consistent and tight all the way around. A gapped joint that gets filled in with extra weld metal might look fine, but it's not the same as a properly fused, tight-fit joint -- it's weaker and more prone to cracking under repeated stress, which is exactly what a track car's cage experiences lap after lap.

We dry-fit the entire cage in the car before any final welds went in, checking clearance against the driver's helmet, the dash, the door panels, and seat position. Adjustments are a lot easier to make before the tube is permanently welded than after.

Welding and mounting

Final welds were done with the cage fully fitted and clamped in position. Mounting plates were fabricated and welded to the chassis at each cage leg, sized to spread the load rather than concentrate it on a single small weld point -- this is what actually protects the car's structure in the event the cage ever needs to do its job.

Why this matters

A roll cage is safety equipment. It's one of the few things we build where "looks structural" isn't good enough -- it has to actually be structural.
