Custom Exhaust Build on a Lifted F-250

A customer brought in his F-250 a few weeks after finishing a 6-inch lift kit with 37s. The truck looked great sitting up on the new suspension -- but underneath, the factory exhaust was a different story. The stock resonator hung dangerously close to the driveshaft, one hanger had already ripped loose, and every time the suspension compressed on a dip, the tailpipe was one bad bump away from getting crushed against the rear axle.

This is one of the most common calls we get after a lift or leveling kit goes in: the truck sits higher, but the exhaust routing was engineered around a stock ride height, and nobody accounted for the new suspension geometry.

Assessing the problem

Before we cut a single piece of pipe, we put the truck on the lift and cycled the suspension through its full range of travel while watching how the exhaust moved relative to the frame, driveshaft, and rear axle. On a stock truck this isn't usually necessary -- the factory engineers already did that math. On a lifted truck, that math has to happen again, by hand, in the shop.

We found three problem points: the mid-pipe was sitting too close to the driveshaft at full compression, the factory hanger location was now in the wrong spot relative to the new ride height, and the tailpipe exit didn't clear the rear bumper properly anymore with the truck sitting higher.

Building the new system

We mandrel-bent the entire mid-pipe and tailpipe section from scratch, rerouting it further outboard and higher into the frame rail to buy real clearance at full suspension compression -- not just at ride height. Mandrel bending matters here more than people realize: a crushed or kinked bend doesn't just restrict flow, it also can't be routed as tightly around obstacles as a smooth mandrel bend can, which matters a lot when you're threading pipe around a lifted truck's suspension components.

For hangers, we fabricated new mounting tabs welded directly to the frame at the new, correct locations rather than trying to force the factory hanger points to work. This is a small detail that gets skipped a lot, and it's exactly why lifted trucks develop that annoying mid-drive rattle -- a hanger under the wrong amount of tension will eventually work itself loose or crack.

On the sound side, the customer wanted something with more presence than stock but still comfortable for a daily driver, so we went with a mid-tone performance muffler rather than a straight-through race muffler. It's aggressive on startup and under load, but doesn't drone at highway cruising RPM.

The result

Full suspension travel clearance, zero rattles, and a tone that fits the truck. This is a build we do often enough that we always recommend a post-lift exhaust check as part of any suspension work -- it's a lot easier to fix during the lift install than after you've already replaced a rubbed-through pipe on the side of the road.
